Brand-new diesel generating sets require a break-in period, during which it is recommended to operate at half load or light load to allow engine components to fully mate and run in. If the genset is placed under full load immediately after purchase, it will accelerate component wear and significantly shorten the overall service life of the set. Below are some key considerations for the break-in period of a new diesel generator set.

 

Why is a break-in period necessary for a new generator set?

 

The primary purpose of breaking in a power generator is to ensure sufficient contact, friction, adaptation, and seating between internal engine components. During the break-in period, the generator set can adjust and enhance the ability of its internal parts to adapt to the operating environment, while also wearing away uneven protrusions on component surfaces. This reduces friction between parts and lays a solid foundation for future normal operation.

 

 The quality of the break-in process directly affects the reliability, safety, fuel consumption, and service life of the generator set in later use. Although new diesel generators undergo factory run-in tests, minor errors and potential latent faults that are difficult to detect in a short time may still exist due to assembly and fitting processes. Metal burrs or raised particles on internal components may shed during friction, aggravating wear between parts. If these particles enter the engine oil, they can degrade oil quality and impair its lubricating effectiveness.


During the break-in period, light or half-load operation is recommended; full load or overload is strictly prohibited. Upon completion of the break-in period, the engine oil and filter must be replaced immediately to remove metal debris.

Duration of the break-in period

 

New diesel generator sets typically require a break-in period of 50 - 60 hours, while large units may need 100–200 hours or three months. Specific requirements may vary by engine brand, power rating, and model; always refer to the manufacturer's manual for exact guidelines.

 

Break-In operating procedures for new diesel generator sets

 

Pre-start inspection:


Verify that engine oil, coolant, and fuel levels are sufficient; check for any leaks (oil, water, or fuel); ensure battery voltage is normal. In low-temperature environments (below 5°C), perform preheating before starting. Each starting attempt should not exceed 5 seconds, with a 15-second interval between consecutive attempts. If the engine fails to start after 3 attempts, troubleshoot the issue before retrying.

 

No-load warm-up run-in:


After starting, let the engine idle for 3 - 5 minutes to warm up. Monitor oil pressure, coolant temperature, and listen for abnormal noises or signs of leaks. Then gradually increase speed to the rated RPM.

 

Gradual load application run-in:


When connecting loads, avoid sudden load application or removal. Initially, maintain load at around 50% of rated capacity, and gradually increase to up to 80% over time. During operation, continuously monitor coolant temperature, oil pressure, current, and any unusual sounds. Optimal coolant temperature is typically 75 - 85°C, and should not exceed 90°C. Normal oil pressure should be in the range of 0.25 - 0.5 MPa. If abnormal noises or faults occur, shut down the unit immediately, inspect and resolve the issue before resuming operation, to prevent further damage.

 

Full load (100%) or overload operation is strictly prohibited throughout the break-in period of diesel generators, as this can cause abnormal wear on moving parts. Also avoid prolonged no-load or very low-load operation (below 30%), which can lead to incomplete combustion, injector nozzle clogging, and carbon buildup on piston rings.

 

Proper shutdown procedure:


Before shutting down a diesel generator, gradually remove the load and let the unit run unloaded for 3 - 5 minutes. This step helps cool the turbocharger, cylinders, and other high-temperature components, preventing thermal stress damage caused by sudden cooling. Then press the stop button to allow the engine to shut down smoothly.

 

The break-in period is an essential phase for any newly purchased diesel generator set. In addition, generator sets that have just undergone major overhauls should also be broken in. The purpose of break-in is to ensure safer and more stable operation in the future. Users must not rush this process, ensure the genset completes the break-in period smoothly before putting it into regular full-service operation.
